In CNC metal machining, flatness issues are one of the most common challenges that affect both dimensional accuracy and visual appearance.
Below are the most common causes of flatness defects and the practical solutions machinists can apply to ensure high-quality prototype results.

1. Machine-Related Causes
Machine conditions directly affect flatness
1) Spindle or axis play can cause steps or height differences between tool passes.
Fix: Adjust or replace worn bearings, ballscrews, and couplings.
2) Guideway misalignment or spindle not perpendicular to the table leads to diagonal highs and lows
Fix: Re-level the machine and check spindle alignment regularly.

2. Workpiece Factors
Material behavior strongly affects flatness. Metal materials such as aluminum, copper, and stainless steel often contain residual stress from casting or extrusion. When machining, these stresses release unevenly, causing warping or bending.
Fix: Adopt a two-step process: rough machining → stress release → finish machining.

3. Improper Clamping
Uneven or unstable clamping can lead to part movement during cutting, directly affecting surface flatness.

4. Tool Wear and Improper Parameters

Fix: Keep tools sharp and adjust cutting parameters to reduce thermal and mechanical stress.

5. Process and Environment
Incorrect parameters or poor conditions also cause defects.
Fix: Always use climb milling for finishing.
Leave 0.1–0.2 mm stock instead of scraping with shallow cuts.
Maintain stable workshop temperature and clean coolant flow.
